Project Overview
A Japanese electronics manufacturer required a custom automation machine capable of assembling high-precision electrical connectors by integrating automatic terminal feeding, terminal insertion, and dual connector housing assembly into a single production system.
The primary objective was to increase production efficiency while maintaining the strict dimensional accuracy and quality standards required for electronic connector manufacturing. The system combines automatic feeding of metal terminals from a continuous reel with manual loading of the first connector housing, followed by multiple automated assembly processes using an indexing rotary table.
GMD Services was responsible for the complete mechanical design of the machine, delivering a fully detailed manufacturing package within 60 days using Autodesk Inventor 2020.
Engineering Challenges
Electronic connector assembly requires extremely high positional accuracy. Every metal terminal must be inserted into the plastic housing without deformation while maintaining precise alignment throughout the assembly process.
The main engineering challenges included:

Machine Working Principle
The machine performs connector assembly through a combination of automatic feeding and indexed rotary table operations.
Step 1 – Automatic Terminal Feeding
A continuous reel containing stamped metal connector terminals automatically feeds the terminal strip into the machine.
A precision feeding mechanism controls the pitch of the strip, ensuring each terminal is accurately positioned for the next process while maintaining continuous production.
Step 2 – Terminal Guiding to the Rotary Table
After feeding, the connector terminals are guided through a precision transfer mechanism toward the rotary indexing table.
The terminals are positioned at the loading station where they wait to be assembled into the connector housing.
Step 3 – Manual Loading of the First Connector Housing
The operator manually places the first plastic connector housing into a dedicated fixture mounted on the rotary indexing table.
Once loaded, the rotary table indexes to the next station, aligning the housing with the waiting metal terminal.
Step 4 – Terminal Press-Fit Assembly
At the insertion station, a precision pressing mechanism inserts the metal terminal into the connector housing.
The press-fit process is carefully controlled to ensure:
- Accurate insertion depth
- Correct terminal alignment
- No deformation of the metal terminal
- No damage to the plastic housing
- Consistent assembly quality
Step 5 – Second Connector Housing Assembly
After the terminals have been inserted into the first housing, the assembled component moves to a guide station where the assembly is accurately aligned.
The second connector housing is then positioned and pressed onto the assembly, creating the complete connector structure.
This guiding mechanism ensures perfect alignment before the final pressing operation.
Step 6 – Final Clamping and Product Stabilization
Once the two connector housings have been assembled, the completed product moves to the final station.
Two precision clamping mechanisms simultaneously secure both sides of the connector to ensure:

The finished connector is then ready for the next manufacturing process or quality inspection.
